EC Fan Technology for Data Center Cooling

Older data center cooling solutions typically involved CRAC/CRAH equipment which contained belt-driven fans spun by traditional AC electric motors. This equipment typically ran dirty (because you have a belt) and inefficient. Electrically Commutated or EC fans are generally recognized as being the latest thing in energy efficient air movement technology, but what is an EC fan and what makes it so special?

Basic DC motors rely on carbon brushes and a commutation ring to switch the current direction, and therefore the magnetic field polarity, in a rotating armature. The interaction between this internal rotor and fixed permanent magnets induces its rotation. In an EC motor, the mechanical commutation has been replaced by electronic circuitry, which converts AC to DC and control the fan speed by regulating the power to the motor by supplying the right amount of armature current in the right direction at precisely the right time for accurate motor control. Permanent magnets are mounted inside the rotor with the fan impeller attached – which eliminates the belt.
Put simply, DC motors are around 30% more efficient than AC motors because the secondary magnetic field comes from permanent magnets rather than copper windings. An AC motor consumes additional energy solely to create a magnetic field by inducing a current in the rotor. But this is only half the story. The use of modern electronics in controlling the motor has opened up many other possibilities which contribute to using less power.

How does this affect energy efficiency? �Doubling the speed of a motor increases its power input by a factor of 8 so it’s very wasteful to run a fan faster than is required. Adjusting the fan speed to match the demand opens up huge opportunities for energy saving in applications such as data center cooling. Even when compared to on/off operation, EC speed modulation is much more efficient.
EC fans can also contribute to increasing the overall efficiency of an application. In a cooling system for example, keeping the refrigerant pressure constant rather than having it rise and fall as fans switch on and off has been found to reduce the load on the compressor resulting in even greater energy saving.
If two motors are producing the same output but one has a greater power input then you can be sure that the surplus energy is being dissipated as heat. If an application is designed to remove heat then it will have to do extra work just to remove the heat produced by the fan motor itself, so EC fans will improve the efficiency of the whole system.

What about cost?
The slightly higher capital expenditures costs for EC fans in comparison with conventional motors are mostly amortized within the shortest operation time because of the low energy consumption and lower installation costs (no transformer control, VFD, or phased angle control is necessary). The huge energy savings potential provided by EC motors reduces operating expense, which translates into payback periods as short as a few months, and motor life savings of hundreds of dollars in a typical application such as data center cooling.

Fan Selection
In order to properly select fans, it is important to understand how a fan works. As in most areas of engineering, fan selection consists of making the best balanced compromise between the many factors and characteristics available.

Fans are aerodynamic devices. In order to achieve the highest efficiency possible within a design, fan blades are designed to take advantage of aerodynamic lift. Looking at a typical fan curve in following,

We can notice the peak efficiency and peak power are close to the peak static of the rpm curve. This is the optimal operating efficiency of the fan wheel because the air flowing through the blades is smoothly attached to the blade and obtaining the maximum lift from each blade. Although this is the most efficient selection, a small change in pressure results in a large change in flow. There is little or no safety factor available with a peak efficiency selection.
As the operating point moves to the right on the fan curve (lower static, higher flow) as in following picture,

The blades are no longer at the optimum angle of attack to the entering air and begin to push the air with less aerodynamic lift involved . Air is still moved by the fan but in a much less efficient manner.

It is operating in an unstable region. This is referred to as the surge or stall condition. This is because the fan blade is running at too low a velocity in the air stream and causing some blades to stall or vortex. This is an unstable operation and different blades will stall out at different times causing the air flow to alternately surge and stop through the blade passage. In addition to being inefficient, fans running in the unstable region can cause severe vibration, pressure pulsations and even structural damage to fan wheel itself or its mounting.

HVAC Fan Types

All fans are designed for the sole purpose of moving air. Most furnaces and HVAC units contain one or more fans. Different fans are used for different applications, and to fulfill certain price points. Three basic fan types are most often encountered in the HVAC industry. The Axial Fan, the Forward Curved Centrifugal Fan, and building momentum in the industry is the Backward Inclined Fan.
The Axial Fan – Designed to move a low volume of air under low static conditions. As a reminder static pressure is the resistance to air flow. Axial fans, aka Propeller fans are low cost, and don’t work well when facing resistance. Because propeller fans are low cost, most are built to run on Single Phase Voltages.
Axial fans are used in a wide variety of applications, ranging from ceiling fans, small cooling fans for electronics found in home appliances such as computers, box fans, and even used to cool the engine within your car.
Axial propeller fans are more suited for applications with lower air volumes and pressures.
Centrifugal Blower Fan – The centrifugal fan contains a fan which may remind you of a squirrel exercise wheel. A centrifugal fan produces more pressure for a given air volume than axial fans. Found in leaf blowers, to inflate large inflatable structures & HVAC equipment. They are typically noisier when compared to axial fans.
Centrifugal fans are suited for application with higher air flow volumes and pressures.
The drive mechanism of the fan may be direct, belt, or variable drive.
Backward Inclined Fans – At first glance it appears the blades on this fan are improperly installed. The Backward Inclined Fan is designed to handle large volumes of relatively clean air as required in heating, ventilating, and air conditioning systems, as well as many industrial air supply and exhaust applications. Centrifugal Airfoil, Backward Inclined, Backward Curved: These fans are the most efficient of the centrifugal designs. The blades may be either curved backward or straight.

Where are they used in HVAC?
Each fan type has a specific purpose.
Axial fans can be found positioned on top of a HVAC Rooftop or home compressor section (located outside the home). A basic HVAC system (not running a heat pump) is designed with condenser coils which remove heat from a home, or business when running the air conditioning or cooling mode. These coils have fins which require air to move through them to remove heat. These coil sections do not require a fan with great power and cost, therefore an axial fan is the best solution.
Inside the HVAC Rooftop or home system you’ll discover a centrifugal fan. These fans must overcome all the resistance of your home’s (or business’) duct-work. Therefore, an axial fan would be inadequate, causing a multitude of problems from bad air circulation to coil problems. The best solution is a centrifugal fan. They move a large quantity of air, while overcoming all the resistance, or static pressure of the duct-work, providing adequate air flow throughout your facility.
Some HVAC Rooftop units and HVAC accessories may contain a single, or series of backward inclined fan(s).
The integration of fan / motor / VFD requires less maintenance (no belts, pulleys or separate motors to mess with) and allows for a much smaller profile, They are great when you need to move a large air volume within a tight space.
A Power Exhaust is used to remove air from a building to prevent excessive building pressure, and is often coupled to a commercial HVAC Rooftop Unit. Depending upon the quantity of air to be exhausted, you may discover any of the three fan types discussed.

Fans for ducted ventilation systems
The two common fan types used in building services for ducted systems are generically referred to as centrifugal fans and axial fans – the name deriving from the defining direction of air flow through the fan. These two types are themselves split into a number of subtypes that have been developed to provide particular volume flow/pressure characteristics, as well as other operational attributes (including size, noise, vibration, cleanability, maintainability and robustness).

Characteristic fan curves are shown in above picture. These are exaggerated, idealized curves, and real fans may well differ from these; however, they are likely to exhibit similar attributes. This includes the areas of instability that are due to hunting, where the fan can flip between two possible flow rates at the same pressure or as a consequence of the fan stalling. Manufacturers should also identify preferred ‘safe’ working ranges in their literature.

Backward curved centrifugal fans
Backward curved (or ‘inclined’) fans are characterized by blades that tilt away from the direction of rotation. They can reach efficiencies of towards 90% when using aerofoil blades, or with plain blades shaped in three dimensions, and slightly less when using plain curved blades, and less again when using simple flat plate backward inclined blades. The air leaves the tips of the impeller at relatively low velocity, so the friction losses within the casing are low and air-generated noise is also low. They may stall at the extremes of the operating curve. Relatively wider impellers will provide greatest efficiencies, and can readily employ the more substantial aerofoil profiled blades. Slim impellers will show little benefit from using aerofoils so tend to use flat plate blades. Backward curved fans are particularly noted for their capacity to produce high pressures combined with low noise, and have a non- overloading power characteristic – this means that as the resistance reduces in a system and the flowrate increases the power drawn by the electrical motor will reduce. The construction of backward curved fans is likely to be more robust and rather heavier than the less efficient forward curved fan. The relatively slow air velocity of the air across the blades can allow the accumulation of contaminants (such as dust and grease).

Forward curved centrifugal fans
Forward curved fans are characterized by a large number of forward curved blades. As they typically produce lower pressures, they are smaller, lighter and cheaper than the equivalent powered backward curved fan. This type of fan impeller will include 20-plus blades that can be as simple as being formed from a single metal sheet. Improved efficiencies are obtained in larger sizes with individual formed blades. The air leaves the blade tips with a high tangential velocity, and this kinetic energy must be converted to static pressure in the casing – this detracts from the efficiency. Advantages and Disadvantages Comparison of DC Fans and AC Fans

Direct current fans, or DC fans, have a variable, uneven flow. In contrast, alternating current fans, or AC fans, change direction 50 times a second in order to provide a constant flow.
Historically speaking, AC fans were typically less expensive than DC fans. Today, however, the price difference is negligible, which means you need to weigh the pros and cons of each fan type carefully when making a purchasing decision.

The Pros and Cons of DC fans
DC technology has become much more sophisticated in recent years, and it can now be applied to both residential and industrial ceiling fans. DC fans have motors that rely on permanent, built-in magnets in order to attract and repel a rotor around an axis joined with invertors. DC technology is much newer than AC technology, which means there are fewer options available.
PROS as following:
Minimal electromagnetic interference
Because the electromagnetic interference of DC fans is minimal, sensitive electronic devices often use DC fans to prevent electromagnetic interference. For example, computer applications and equipment rely on DC fans, as they prevent overheating while still minimizing electromagnetic interference that could negatively affect sensitive applications.
Consumes less power
DC fans are widely regarded as the most efficient type of fan. They consume significantly less power than AC fans. In fact, DC fans consume up to 70 percent less energy to produce the same output as other fan types. For example, that means that a 25-watt DC-driven fan uses the same power as a 100-watt AC-driven fan. This is ideal for commercial settings, like restaurants, allowing you to keep fans running all day without incurring astronomical electric bills.
Quieter
DC fans make use of a new type of electrically commutated motor (ECM). Not only are these motors ultra-efficient, they are also incredibly quiet. Because they are so quiet, DC fans are an excellent option for applications such as medical instruments, telecom switches, or car entertainment systems, where noise could be a nuisance.
Lower voltage
DC fans generally use less voltage than AC fans. The majority of DC fans are low-voltage fans. For example, you can typically find 5V, 12V, and 24V versions of DC fans. Larger models of DC fans, such as 119mm to 172mm fan models, are typically available in 48V. In comparison, most AC cooling fan models are available in 115V, a much higher voltage. Lower voltage also makes DC fans potentially less dangerous.

Variable uneven flow
The major drawback of DC fans is that they don’t provide a direct, constant flow. Rather, they provide a variable, uneven flow.
May require a transformer
While AC fans use an alternating current, which reverses direction, DC fans use a direct current, which means the current only flows in one direction. Unlike AC fans, DC fans cannot be connected directly to a DC power source, such as solar panels or batteries. That means that DC fans must use a transformer to convert AC to DC so that the fan can be powered.

The Pros and Cons of AC fans
AC fans are commonly used when consistent and even airflow is required. These fans are commonly used in domestic appliances.

PRO: Provides constant, even flow
The major advantage of AC fans is that they provide an even, constant flow. An AC fan will move warmer air away from the components of the fan and then draw cooler air over them.

CONS as following:
More energy consumption
AC fans do consume more energy than DC fans. However, it should be noted that AC fans are still energy efficient. In fact, a standard AC model will use no more than 100 watts on high speed.
Louder
AC fans generate much more noise than DC fans, which can be a nuisance.
More electromagnetic interference
AC fans have more electromagnetic interference than DC fans, which means they can’t be used in applications that might be sensitive to such interference.

How to Select the Most Suitable Centrifugal Fan or Blower
Without getting very technical, following are a few considerations that will help you make the most informed decision in your fan or blower selection.
1. Fan type
The first step is to see whether you need a centrifugal fan, centrifugal blower or an axial fan. The basic difference between them is that the centrifugal fan and blower changes the air flow at 90° whereas the axial fan moves air parallel to its axial. If you are in any doubt about this step, consult with your centrifugal fan manufacturer.
Whichever type you chose, centrifugal air blower or axial fan, you must consider the amount and consistency of the air you want to move. Whether you need to exhaust contaminated air, or move small particles, it is crucial that you chose the appropriate model with the appropriate air flow capacity.
2. Static pressure
Static pressure is the friction created by the moving air in the pipe or duct. The backward inclined fan and the backward curved fan are manufactured to handle high volumes of air in high static pressures. The difference between the two types is that the backward inclined fan handles less static pressure but offers lower sound levels, where the backward curved fan can handle almost double the static pressure.
3.Surroundings
Most centrifugal air blowers are selected using a standard measure, assuming standard altitude and temperature. If this standard is subject to change, be sure that your account for temperature and altitude when making your fan or blower selection. If you are in doubt, you can refer to a temperature and altitude chart in order to make the right selection.
4. Function
Will you be moving materials, clean air, or maybe polluted air? Before making your selection, you need to remember that backward curved fans are powerful but mostly used for clean air, whereas the centrifugal air blowers (i.e. Industrial Exhausters, High Pressure Blowers) can give you a wider selection of functions.

DC Brushless Motor VS DC Brushed Motor

Brushed DC motors have been around since the mid-19th century, but brushless motors are a fairly recent arrival; a first step in the 1960s thanks to advances in solid state technology, with further improvements in the 1980s thanks to better permanent magnet materials.
Brushed DC motors develop a maximum torque when stationary, linearly decreasing as velocity increases. Some limitations of brushed motors can be overcome by brushless motors; they include higher efficiency and a lower susceptibility to mechanical wear. These benefits come at the cost of potentially less rugged, more complex, and more expensive control electronics.
A typical brushless motor has permanent magnets which rotate around a fixed armature, eliminating problems associated with connecting current to the moving armature. An electronic controller replaces the brush/commutator assembly of the brushed DC motor, which continually switches the phase to the windings to keep the motor turning. The controller performs similar timed power distribution by using a solid-state circuit rather than the brush/commutator system.
Brushless motors offer several advantages over brushed DC motors, including
High torque to weight ratio;
More torque per watt (increased efficiency);
Increased reliability;
Reduced noise;
Longer lifetime (no brush and commutator erosion);
Elimination of ionizing sparks from the commutator;
Overall reduction of electromagnetic interference (EMI).

With no windings on the rotor, they are not subjected to centrifugal forces, and because of the windings are supported by the housing, they can be cooled by conduction, requiring no airflow inside the motor for cooling. This in turn means that the motor's internals can be entirely enclosed and protected from dirt or other foreign matter.
Brushless motor commutation can be implemented in software using a microcontroller or microprocessor computer, or may alternatively be implemented in analogue hardware, or in digital firmware using an FPGA. Commutation with electronics instead of brushes allows for greater flexibility and capabilities not available with brushed DC motors, including speed limiting, "micro stepped" operation for slow and/or fine motion control, and a holding torque when stationary. Controller software can be customized to the specific motor being used in the application, resulting in greater commutation efficiency.
The maximum power that can be applied to a brushless motor is limited almost exclusively by heat; too much heat weakens the magnets and may damage the winding's insulation.
When converting electricity into mechanical power, brushless motors are more efficient than brushed motors. This improvement is largely due to the frequency at which the electricity is switched determined by the position sensor feedback. Additional gains are due to the absence of brushes, which reduces mechanical energy loss due to friction. The enhanced efficiency is greatest in the no-load and low-load region of the motor's performance curve. Under high mechanical loads, brushless motors and high-quality brushed motors are comparable in efficiency.
